Hello all,
I'm just stripping the engine on my newly acquired T150 and have found the inner primary case has been horribly beaten up by the PO in his attempt to remove the cush drive.
I can't see any number stamps to suggest it is a matched set to the crankcase.
Does anybody know if these cases are fully interchangeable if I get a replacement?

Yes ! .. All the T150 models plus BSA Rocket Mk1 and Mk2's they're all interchangeable .
The only exception to this is the later left hand gear change T160 which has an extra hole
in the casting that's fitted out with a needle bearing to carry the gearchange cross over shaft .

Here's an eBay add for one that "YOU DON'T WANT" ..

The seller has it marked up as a T150 crazy .. This is actually to fit a T160 ..
Note the needle bearing fitted through the back of it

Yeah for around 20 quid plus postage it would have been an easy fix had it been correct for a T150 ,
How badly damaged is the one you got now - could it be welded back up ?

Hmm !! , so welding ? …

Now here's a thought someone else reading this might know the answer to ? ,
Is it possible to weld up the cross over shaft hole & make a T160 inner case fit a T150 ?
It's the only real difference that i can see between the T160 & T150 cases ,
it might still be an option if it's been done before ?

That's what I was thinking.
Unfortunately the damage is quite a bit around the joint face adjacent to the cush drive. Had it just been one or two marks I might have considered welding.
It would probably be an easier job welding the T160 case as you suggest.

Actually, not all interchangeable. Early inner cases (57-2460) had the oil pump spindle pressed into the inner case, later (57-4010) they were pressed into the left engine case and it is a through hole. The early inner case also has a tubular dowel into the left engine case at the furthest front 1/4" screw.
The T160 inner case does not have the tapped hole from the timing side at the top of the breather window. They drilled through the screw boss when connecting the top box to the lower original port so left the screw out rather than fixing the through hole location. You can just press in a plug to the cross shaft hole.
How deep are the marks? The joint has many screws for the chainwheel support so you could smooth them off level with the rest of the face then fill them with JB weld.

The depth of the marks vary from about .75mm to .1mm but there are lots of them. I've used JB weld before with good results. but only when there was one or two dinks and I didn't want to strip the engine to weld it. It's another option I suppose.
My case is the later 57-4010 and doesn't have the tubular dowel but I suppose the oil pump idler gear spindle serves to provide positive location. My initial question on interchangeability relates to whether the inner primary case was machined matched to the main case or were they machined with such accuracy that it could be done in isolation.

Later ones should be consistent. According to John H. the chainwheel hole could be off as much as 0.1". I have not seen any that bad.
Without the front dowel to the engine case you only had the clutch housing lip and oil pump to locate the inner case to the engine.
